McLaren Automotive builds ultra-low-volume, high-performance vehicles where dimensional quality drives both fit-and-finish and structural integrity.
The dimensional engineering team needed to control variation across the entire vehicle — hundreds of parts and thousands of tolerances — rather than analyzing isolated sub-assemblies.
McLaren wanted to intervene as early as the styling theme, working with concept engineers on how to break up panels and align parts to each other and to the car’s structure. That dimensional control then had to carry through design and development, engineering release, fixture and process simulation, pre-production and the final handover to series production.
McLaren models the complete vehicle — 350 parts, 5,400 points and 2,500 tolerance groups — and simulates how design and manufacturing variation propagates through gap-and-flush conditions. 3DCS Variation Analyst validates datum structures, tolerances and critical features before release.
3DCS models staged manufacturing, assembling components into sub-assemblies with their fixtures and tooling so that plant stations and the assembly process are part of the overall analysis. This digital twin approach lets McLaren test fixture and process performance and propose solutions before the build.
3DCS runs inside the major CAD platforms, keeping tolerance models tied to live vehicle geometry. Every engineering release is confirmed so that all geometry and GD&T match the 3DCS model, with no data re-created.
McLaren models the entire vehicle instead of isolated sub-assemblies, managing 2,500 tolerance groups in a single 3DCS model.
Dimensional control now spans the full lifecycle: styling theme, design and development, engineering release, pre-production and handover to series production.
Staged manufacturing, tooling and plant stations are incorporated into the analysis, letting the team test process performance and propose fixes early.
The team confirms that all geometry and GD&T match the 3DCS model before parts are approved, catching issues before pre-production.
Starting from a very basic model, McLaren now uses 3DCS in complex ways across several stages of the design process.
